Today I was using an old Esab welder; they said it was "touchy". It was fine all morning, but when I came back from lunch it abruptly started malfunctioning. It would "Pop" every time I tried to start a weld, and the actual volts and amps on the machine were all over the place. I asked for 18v, and it gave me 20, or 30 or 50.

I decided to throw in the towel when it liquified the contact tip, rather, the first time it liquified a contact tip. I told the boss, and all the guys came over, thinking that they could fiddle with the settings and get it to work right. One guy kept trying to get the thing to weld, until suddenly, "KABLAMMOOO!" Actually, a ridiculously bright flash and a sound something like a plasma torch for a fraction of a second. Immediately afterward the machine registered 60v and 450A! The picture is the aftermath of this decisive event. If you look closely, you'll notice that 1/8" of the end of the contact tip is missing. The lump of metal you see directly under the tip in the photo is the missing part of the contact tip.

The welder itself didn't blow up, so it must be a control board that's fried? My boss decided it would be a good idea to have a service tech look at it.

The machine is a CC/CV transformer machine, like the Warrior model. It is an older machine, and I don't know what model it is.

Stainless machine guard

The one photo shows a little fixture I use when mounting hinges, use a small piece of angle above to quickly locate where it should be, stays square too.

On a whim I decided to make my parts car widebody. I have 0 experience with body work. I have about 1 experience welding.
I figured what could go wrong? I am pleased thus far.

That pressure you feel on the end of your nose is the verticle learning curve you've just hit.
Man are you going to learn a lot on this one.
And probably a few new words
Remove all dirt /grease/paint back to clean bare metal where you want to weld, keep the earth close to the weld (also on clean bare metal).
Tack, tack, tack, then stitch weld, moving around to spread the heat and hopefully lessen distortion

Thanks to the square nature of the car, it's going pretty smoothly. I have about 3 hours into it and have gotten it this far.
I'm absolutely loving it. I so wish I had gotten into welding at 18 instead of 33.

I didn't weld anything. I've been planning on building a welding cart, but I haven't finalized on the exact design (i.e. paralysis by analysis). The local school district is going to tear down a derelict high school and they had a whole bunch of cr@p on the lawn waiting to be thrown into roll-off dumpsters. I decided to look through it and rescue a few items.

I grabbed 7 AV carts and hauled them home.

Busy week was finally able to get back to my guard, no welding but lots of fab work. Lexan doors, flush mount stainless handles, magnetic catches, LED lights and tomorrow weld tabs in and install door locks/latches. (Everything must require a tool to open door per regulations) Amazing how long all that stuff takes....lol
