One more thing, be careful when terminating your arc. Snapping out too quickly leaves that cluster of porosity and the deep crater, both of which can be a problem if you are on a welding job for a customer or of someone's life depends on the weld. Hi John, Thanks, It’s been great getting all the feedback. I am using 90/10 gas and looked up the settings on Lincoln & Miller’s welding calculators. Miller’s showed .035 - 400-420wps - 24-25v. - 98/2 gas Lincoln’s showed .035 - 390wps - 25v. - 90/10 gas my CTWD is 3/4 inch. So I understand now...

The picture that you posted shows a 4mm fillet weld on the "other" side of the joint...opposite side than the arrow is pointing to.

Thats good info JW. Any special storage container I can buy for the wire? I bought a 10-pound roll and I know that will last me years. I mentioned storage per AWS D1.8 welding code and the limitations...this is not for porosity perse', but to limit hydrogen content through absorption from the atmos...

I was going to mention the self-shield SS FCAW wire, but I stopped to read the thread first...LOL(it was already suggested)

If you are trying to estimate the amount of wire required from the wire mfg's data sheets and deposition rates, keep in mind that actual deposited material is less than raw material used...with FCAW it's around 85-87%. Aside of the polarity issues, Just briefly glancing at the pics, it seems that you are rushing the puddle along(travelling too fast for the machine setting). Get your puddle started and travel along only as quickly as the puddle builds behind the rod. Try to maintain the same size puddle as you go.....

Actually I used the numbers given from Lincoln where they used 90/10. I assumed the 5% wouldn't throw me out of the essential variable tolerances given D1.1
