I've filled tubes with sand and bent them with an oxy/acetylene torch over a wooden buck before. Not pretty or elegant.

I'd either be blowing holes through the tube or be moving so fast it'd be crazy.

Coped tube welding is one heck of a complex weld. The change in angle is so marked as you weld. I do a lot of work with pie cuts. They are out of stainless, aluminum and titanium. Best advice I can give that will speed up the learning curve are. Fit up. Make sure your edges are straight and true. Make sure they are flat and round as well. The thinner the wall thickness the less chance you hav...

Pardon my ignorance, but why not use bent segments instead of pie pieces to make a bend? Mandrel bends usually come in only one or two bend radii for a given tube diameter. My particular tube diameter sized for the engine was a less often used 1 3/8". This only came in a single bend radius. Wi...

Thanks for the tips. The section you see welded above was my first try at it. As a less experienced welder, I have a tendency to over feed the wire fearing I'm going to burn through or lose control of the puddle. I love the fact that you show your perfect welds and your not so perfect welds. (Although those look pretty ok, too) The perfectly stack dimes you see on weldporn and the like are pretty to look at and aspire to, but I learn so much more watching what works and more importantly what doesn't and why....

I have one. It's nice having it by the bench where I can lean over and grab it and freshen up the tungsten if I wanted and be back to welding in less than 30 seconds. Maybe not $300 worth. $235 at htp, maybe?

Perfect fit up. Likely a fusion weld with little to no filler added. Correct amps and penetration.

This doesn't help you now, but on future projects drill vent holes into the tube that is being covered by your coped tube. To address your question, I would prefer to drill a small vent hole in a less stressed area and close up the weld. drill the hole right in the center of the covered part? That'...
