I don't disagree that 3/32 in.is a good choice for the size of the filler wire,but,1/16in. is also a correct choice.Being new at welding, 1/16 in. could also be a correct choice.....ron

Might want to take to a weld shop, or muffler shop to do the welding, they have all the equipment and experience. Could be cheaper in the long run, and should have a warranty......ron

why would you want to scratch start the weld process when you have HF? if you have a foot control,place tungsten within 1/16 IN. from work, the HF will start the arc,no tungsten contamination. a 2in.sch.80 pipe has a nominal wall thickness of .218in.,Depending on the end use, and pressure, the min.weld size would be Tx2T, T being the wall thickness, and 2T would be twice the wall thickness. or, .218in.x.436in. the pullout should be aprox. 1/16 in.( this eliminates stress on the completed ...

mig or tig? never heard of walking the cup while mig welding.....If mig, lead gun aprox.3 to 5 deg., and try increasing amperage if the weld doesn`t want to flatten out,the force of the arc can force the molten puddle forward, resulting in a flatter weld. Washing over a weld to smooth its surface without adding filler wire is not a recommended process, it could weaken the joint because of the heat input. metallurgical changes, and grain growth. any metal will work if you don't direct the arc on the backup material. The molten aluminum will not bond to any metal , its not hot enough. 7018 and er70s6 are about equal as far as all tests.You can weld over 7018 with er70s6, or er70s6 over 7018. I have welded many carbon steel pipe tig welding the root pass, and fill to cover using 7018. x-rays are sat.....ron

Try nickel al. bronze welding filler wire. If you try fusing the metals without using filler wire, you will probably have a cracking problem.....ron

If all other aspects of the weld test were the same, including base metal,fit-up,etc..... my only suggestions would be angle of the gun and/or the distance between the nozzle and joint,resulting in insufficient gas coverage......ron

If you are going to be doing a lot of welding using a separate purge system, I would buy a separate argon tank and reg/flow meter.Cost is not cheap, but well worth it. hope this helps.....ron
