I tried out the 210MP for a a bit. I didn't do a lot of welding, but I did enough to say the there is much improvement and I believe the problem is corrected. Can't even hear the wire feed working now.....which is probably the way it is supposed to be.

I found a few minutes to put the feed drive back together with the new gear. I can say this has never operated this quiet. The gear and roller showed up today. It came out of Lincoln as next day air.
We've tried a little tension and a lot of tension. Neither gave us sufficient improvement. Hopefully I can find some times to get this together today.

Surprisingly, the gear is available by itself and at $15 bucks a pretty reasonable cost. I also ordered a new .025 roller which was also 15. They are being drop shipped to me, hopefully they show up soon. Then, we can find out if there is any improvement.

The 210MP does have different size rollers. .025 .030 .035. I am using the .025 roller with .025 wire. My guess is the gear running eccentric is causing slipping on the loose side of the gear causing the wire to weld to the tip. Thanks for the how-to replies. I might have to attempt it on my own as I haven't yet found a shop that this is their forte. I don't want the "well, I'll give it a try..." and have it not go so well. There are guys around me that are very good welders, but no specialist of cast iron.

The manifold isn't available new. But, there are plenty of used ones. I'd gladly go that route if date codes weren't important. I have a few of those and none are as nice as this one. How in depth?---well, I was looking for a heat treat oven for a while to be able to preheat and control cool this part. But, I think sending it out might be the best bet. Just not sure where.

I'm quickly finding out Airgas is a pain in the ass. They are charging me tax. I have a shop with a tax ID for resale. Consumables used in performing the work are covered by this exemption. I know I submitted my tax number when I opened the account last year. Maybe it needs to be submitted annually....

Here is what I just tried. I turned on the welder. Using a volt meter Between the workpiece and the tungsten, the voltage measured -56 volts. Hi Alan,
Thanks for the quick reply. I did try resharpening the electrode. Still, ther eisn't even a spark when I touch the electrode to the workpiece. My feeling is something is off or failed. Just need to narrow it down.
