If the tinplate I weld at work is the same as what your calling zinc anneal then I find the backside and HAZ become prone to rusting since the zinc/tin burns off during the weld. I put these together out of off cuts, it'll only be for internal installation and it is for my own use, but yes also don't like wasting my own time.

Citric acid may work if you leave it long enough but not let it dry out. I have not tried it for pickling but it works enough for etch tests. Pickling paste is usually the go to though. I think its a matter of what the acid is actually doing and if citric would be strong enough. I think it would be...

not sure what your asking. alterative to what ? I decided to pre-finish the parts before welding in the belief or hope I could make it work, but realise now that pickling/passivation is the only way this can work. So how about the citric acid treatments and is this the same as food grade citric acid...

Not sure if it applies or not but, I chased a intermittent gas leak on my old Lincoln precision tig 185. Wound up being a threaded connection that wiges loose on the dinse block connect that was under the plastic cover on the dinse block. Figure I'd mention in case something weird like that applies...

Definitely something to consider. Another thing that just occurred to me, is the porosity was happening sometimes a little at the beginning but mostly at the end, in both cases at the edge of the material, a 90deg drop away from the weld plane, so another pointer to gas coverage. I agree most times I would think it'd be a argon leak. But my brain says there's a chance depending pressure and type of leak etc that the line could potentially make a Venturi and draw air into the stream.
