I've never had a dip cause enough contamination to want to cut or break off a tungsten yet. I have had filler contaminate a tungsten that badly though. Good find. I'll have to keep an eye on mine. Mine is still welding fine, but I don't use it as often because I bought an acdc tig. The spool gun really works well on fillet weldsand is way faster than tig.

A lot of wire feed systems won't feed aluminum wire fast enough to get into the spray transfer needed to weld aluminum. Around twice the speed for welding steel is needed. I have one of those welders. Mine works fine. Not quite clear on your issue. Does the wire just curl when it's being fed and not arc like its supposed to?

Your choice of material is not the problem. Some pics of your settings, the welder connections and gas type would be helpful. I started tig welding on 5052 aluminum and got quite different results.

Depends in the dimensions of what you'll be needing and the direction of the diamond pattern (if using specifically for traction), but a thin kerf cutting wheel can leave the diamond intact on both sides of the cut when following the angle of the expansion. True, you don't need a 220v machine to do sheet metal. They're just more robust to work with thicker material if you would ever choose to. A lot of us do. Yes, upgrade the wire to Hobart's E71T-11. It will help a lot. The GS wire won't weld to a previous weld. The hobart wire is multi-pass wire. Slow down the wire feed also. Much better, but still very cold/tall/ropey. Do you have the machine max'd out? Nothing wrong with those welds on 22ga. Perhaps more voltage if it doesn't go too far on the step. Either way, now that you've wet your beak in the great pond that is welding, you will want a better, bigger machine. :) ...
