.095” thickness is also completely adequate for roof racks and it saves ~25% in weight compared to .125”.

My supplier won't shear the raised expanded metal, as someone else had mentioned. I just lay the full sheets on a few 2x4's, mark with a tape measure and sharpie, and then zip through it with an angle grinder and cutoff wheel. It cuts way faster than you may think it would. This...just seconds fast...

My supplier won't shear the raised expanded metal, as someone else had mentioned. I have an eastwood mig250 I am looking into getting a gen for it. To run on 240v at 47 amps I will need a 12,000 watt gen. My question is do I need 12k starting or running watts? If it’s still burning back, then perhaps turn the voltage down a bit or increase the wire feed speed. Maybe I’m missing something.

I've done a similar project modifying some rings in the past. If you didn't use any cold blue, try some Oxpho-Blue from Brownell. Pretty easy to use. It may prove to be tough to achieve a more uniform tippled without more practice. If you’re going for asthmatics have you considered placing the weld on the inside of the leg?
