No pictures yet. First attempt sucked. On the outside, the weld looks OK but I'm not penetrating into the sleeve. First problem was my gap was to tight. It's a tight 1/8th when it should have been closer to 3/16ths. My bevel is about 45 degrees. I forgot to mention that the spec also calls for pulse...

On vacation. Never done this before but might be required to do it soon so off to the scrap pile for something to do a test joint with. Nothing wrong with removing a section of the bed, replace the few crossmembers, weld the bed section back on. A plasma with straight edge, or cutting wheel on a 7" grinder, will make a clean cut that is easy to weld back together. That's a option that I had not considered and a damn good one a...

Oh, and then the next decision to make is how to stick it together. It's going to have to be done outside where it is usually breezy. Probably to much wind for mig. I have never done flux core so I may buy some and try some overhead test fillets or just stick weld. Done very little stick in the past...

Might even try freezing it before the flap disk. That might allow it to sand off without smearing. The harder you press it with a grinder the hotter it gets and starts to soften then smear.

If I do this job I'll be forced to buy a new TIG torch. This big 250 amp water cooled torch sucks for working on small projects in tight quarters Need a nice 150-200 amp air cooled flex-loc with that nice small flex cable. The cable on the torch I have is like a vacuum cleaner hose.

If you are successful and you manage to get it retested and certified, then you might be placing yourself ahead of the coming curve for future repairs like this. Try AL without filler once. ;) Don't worry-tacks without filler I have done a few times and found out real quick why not to. Got an inch into a butt joint and I heard a pop and about half way down it turned into a lap joint. T-joint on aluminum I wouldn't do but if it wasn't critical outside corner...

Hey, I just a dumbass country boy my self. Right click on the picture and save it to "my pictures" in a .jpg format. Open it in 'my pictures" and you will have the option to "zoom" it. In the picture you are seeing 100% of the damage.
