I think I'll try to take the cleaning action down a notch. I maxed out on that.. I think the balling will be less then. I'll grind it a bit more blunt tip. I'm already using 3/32 filler. You are running on AC wright? Just did a welding job on aluminium and forgot to set my machine to AC the coppery glow on your attempts look a bit like the results I got on DC

I've tried some aluminum and welding alu just got a hole lot easier! The difference is bet big. I got much more control. No more arc force when I'm tiigging!

Yes, the crack developed in a period of yeaeaears. I made sure that the rolled over part had a big rounded lump, also on the inside to prevent the crack to start.
